Step-by-Step: How to Remove Rust on a Car

Step 1: Degrease the Panel Thoroughly

Wash the entire repair area with an automotive degreasing detergent. If you skip this, your sander will grind wax and road oils into the bare metal, and your paint will fish-eye and peel later. Don’t rush this step.

Step 2: Mask Off Everything Nearby

Cover adjacent panels, trim, and glass with masking tape and poly sheeting. Grinding dust travels further than you think.

Step 3: Grind Down to Bare Metal

Fit an angle grinder with a 36–80 grit flap disc and work the rusted area until you see bright, shiny steel. Keep the grinder moving constantly — holding it in one spot will warp thin sheet metal from the heat.

For deep pits that the flat disc can’t reach, use a wire brush attachment on a drill to scrub rust out of the craters.

Step 4: Apply Chemical Treatment to Remaining Rust

Here’s where you choose your weapon. Two options exist, and they work differently.

Step 5: Seal Bare Metal with Epoxy Primer

Here’s where most DIY rust repairs fail. People reach straight for self-etching primer because it’s cheap and dries fast. Don’t.

Self-etching primer is porous. Moisture passes right through it. It’s also chemically incompatible with polyester body filler — the acid in etch primer reacts with the filler’s peroxide hardener and causes it to stay soft and eventually fall off.

Mix filler with its cream hardener at a ratio of about 50:1 — roughly a golf-ball of filler to a one-inch strip of hardener. Fold it together slowly (don’t stir in circles — that traps air bubbles) until the color is completely uniform, with no streaks.

Apply in firm, thin passes. Build up multiple layers rather than one thick glob, which will crack and trap pinholes.

Once the filler hits a rubbery, cheese-like consistency (around 15–25 minutes), use a cheese-grater file to knock down high spots. Then block sand with 80 grit on a rigid sanding block using a cross-hatch (X-pattern) motion to level the surface evenly.

Step 7: Featheredge, Prime, and Block Sand

The transition from your repaired area to the surrounding factory paint needs to be a smooth, imperceptible ramp — not a hard step. This process is called feather, prime, and block.

Use a dual-action sander to work outward from the repair in progressively finer grits: 120 → 180 → 320. A perfectly featheredged repair shows each factory paint layer as a wide, concentric ring — and you can’t feel any ridge when you run your hand across it.

Apply high-build urethane primer surfacer over the filler and feathered area in 2–3 coats with proper flash time between each. Once fully cured, rub a dry guide coat (black carbon powder) over everything, then block sand with 320–400 grit. The guide coat reveals every remaining imperfection — the flat block removes primer from the high spots, and the black powder stays trapped in any lows or scratches. Keep sanding until every trace of black is gone.

Finding Your Exact Paint Code

Let It Cure, Then Polish
